News: Bodycote's Rotherham plant sets blueprint for global rollout

Bodycote has announced a significant milestone in its ambitious sustainability agenda; bucking the recent "green-hushing" trend and highlighting both the feasibility of 2030 decarbonisation targets and customer demand for greener practices.

Bodycote, the world’s leading provider of precision heat treatment and specialist thermal processing services, has announced that two of its UK facilities – which specialise in heat treating turbine blades for Rolls-Royce jet engines – are now operating with zero carbon emissions.

In what is believed to be a sector first, the Rotherham and Derby plants are now fully electric with 100% of the electricity covered by renewable energy sources. No fossil fuels are consumed in the plants, and the zero operational emission milestone has been achieved without the use of carbon offsetting. Bodycote, a FTSE 250 business, operates in a global heat treatment industry worth an estimated $25-30bn. Though energy intensive, the industry’s work is critical to the safety, durability and performance of products that define modern life.

Rothbiz reported on Bodycote's expansion on to the Advanced Manufacturong Park (AMP) in Rotherham back in 2018.

Without Bodycote’s services, an aircraft engine would not survive a single flight, car gearboxes would struggle to survive a week of use, and surgical tools or joint replacements would fail to meet essential safety standards.

Jim Fairbairn, CEO of Bodycote said, “Our customers, many with ambitious 2030 targets, are looking for suppliers who can support their decarbonisation efforts. Supporting the UK Government’s Industrial Decarbonisation Strategy, Bodycote’s transition to zero emissions is achieved through investment in industrial heat electrification, energy-efficiency and renewable energy sourcing. A new closed circuit adiabatic cooling system was recently introduced at the Derby plant which is located alongside the Rolls Royce site. Replacing evaporative cooling towers, this innovative installation provides electricity consumption savings (as well as peak electrical load and associated carbon emissions) of 73% as well as a reduction in water use of over 85%, whilst also avoiding the need for chemical dosing and cleaning.

As the first and only major heat treatment company with a near-term carbon reduction target verified by the Science Based Targets initiative, the business is committed to measurable progress. Its Derby and Rotherham plants now serve as blueprint sites for a global decarbonisation programme, with the next zero-emission site set to be announced in the coming months.

The transformation contributes to regional low-carbon manufacturing networks and the national goal of reducing carbon emissions. The Climate Change Committee, which reports to Parliament on the UK's progress to adapt to climate change every two years, has recently identified the electrification of industrial heat as a top priority for the UK to meet its future carbon targets.

Across more than 100 sites globally, the Bodycote group is deploying a programme of energy efficiency, electrification and on-site renewable energy projects to minimise energy use and carbon emissions. Innovations include on-site nitrogen gas generators and application of novel hydrogen electrolysers. The group has also started to source green methanol for use in its processing and is exploring ways to tackle emissions relating to the supply of process gases used in furnaces, which are traditionally road transported.

Brought together, these measures will enable the offering of low or zero emission heat treatment solutions to more customers in the future. With sustainability high on the executive agenda, the group has already made significant inroads. These include a 27% reduction in energy intensity and 29% reduction in associated carbon emissions (compared to 2019 levels), targeting a 46% reduction in operational emissions by 2030.

The transition to zero operational emissions has been achieved without increasing customer costs, extending lead times or reducing capacity. The most significant outcome is the measurable reduction in carbon emissions associated with outsourced processes for Bodycote customers. Outputs run for specific customer scenarios have shown the potential to reduce emissions by up to 60% for a comparable treatment approach.

News: Bodycote announces further expansion in Rotherham

Bodycote, the world's largest provider of heat treatment and specialist thermal processing services, has revealed plans for significant expansion at its new site in Rotherham.

Bodycote improves the properties of metals and alloys, extending the life of vital components through heat treatment services and specialist thermal processes, Hot Isostatic Pressing and surface technology.

Over the summer, Bodycote opened a new facility on the Advanced Manufacturing Park (AMP) in Rotherham to support the aerospace and power generation markets in the UK and Europe.

At the official opening event last week, bosses at Macclesfield-headquartered firm confirmed that it had already secured extra units on the AMP.

Tom Gibbons, president of Bodycote's Aerospace, Defence & Energy division, said: "Due to customer demand and interest since the announcement of this new plant in July, we are investing in further capacity and technology. The additional space we secured here at Rotherham is nearly three times the size of our existing unit. We are committed to ensuring we are able to meet our customers' demand in the years ahead."

The new advanced heat treatment centre is within Harworth Group's R-evolution development on the AMP, close to Rolls-Royce's £110m casting facility. In April this year, a contract with Rolls-Royce's Civil Aerospace business was announced that is expected to be worth over £160m in incremental revenues over the next 15 years. Sales will ramp up over the next five years.

The Rotherham facility was officially opened by Andy Greasley, executive vice president of Rolls-Royce's Turbines Supply Chain Unit. He said: "Heat treatment and processing is a vital part of our supply chain and Rolls-Royce are delighted to be supported by Bodycote on the Advanced Manufacturing Park in Rotherham. Close coupling of this capability to our own Rolls-Royce business is critical for our future success and our relationship with Bodycote is one that we truly value."

Also speaking at the event, Colin Sirett, CEO of the Advanced Manufacturing Research Centre, said the new centre will bring a key capability to the AMP: "We've got everything from aircraft parts through to carbon fibre chassis for supercars all being manufactured on this site; the one piece of the process that was missing was materials processing.

"We can cast, we can forge, we can assemble, we can machine, but the one key element that was missing is exactly what Bodycote brings to the park. So it's great to welcome the Bodycote team here and we are looking forward to working with them for many years to come."

News: Civil aerospace lifts Bodycote as Rotherham facility takes off

Bodycote, the world's largest provider of heat treatment and specialist thermal processing services, has seen revenues soar from its civil aerospace division and its recently opened Rotherham site is growing fast.

Bodycote improves the properties of metals and alloys, extending the life of vital components through heat treatment services and specialist thermal processes, Hot Isostatic Pressing and surface technology.

Over the summer, Bodycote opened a new facility on the Advanced Manufacturing Park (AMP) in Rotherham to support the aerospace and power generation markets in the UK and Europe.

The move followed a contract win with Rolls-Royce's Civil Aerospace business that is expected to be worth over £160m in incremental revenues over the 15-year period. Sales will ramp up over the next five years. Rolls-Royce also has a manufacturing facility on the AMP.

For the four month period October 31 2018, Bodycote reported group revenue of £243.5m, 5% higher than the comparative period last year. Civil aerospace revenues grew strongly at 14% compared to the same period last year, with North America and Western Europe both registering good growth.

The Macclesfield-headquartered firm said that this reflects increasing output for the LEAP program (work for Safran Aircraft Engines) and "an easing in the OEM supply chain bottlenecks for Titanium castings."

Bodycote is featured in the latest issue of Manufacturing Today. On the Rolls-Royce deal. Stephen Harris, CEO at Bodycote, told the publication: "As it is a sole source contract we are operating under, meaning that we are Rolls-Royce's only supplier for thermal processing on particular components, we have to meet certain standards, in terms of capacity. In order to achieve that, we opened our latest UK facility in July 2018, in the Advanced Manufacturing Park, in Rotherham, where we offer numerous heat treatment processes, the principal ones being HIP and vacuum heat treatment.

"The good news is that we have already started expanding the new site, shortly after we built it. Rolls-Royce is not the only customer available to us; we are looking to support other clients, too, but at the moment, Rolls-Royce is especially demanding for our services, which is helping the Rotherham factory grow very fast."

News: Bodycote confirms AMP facility

Bodycote, the world's largest provider of heat treatment and specialist thermal processing services, has confirmed the opening of a new facility in the Advanced Manufacturing Park (AMP) in Rotherham to support the aerospace and power generation markets in the UK and Europe.

Bodycote improves the properties of metals and alloys, extending the life of vital components through heat treatment services and specialist thermal processes, Hot Isostatic Pressing and surface technology.

Rothbiz reported first in February that Bodycote were set to take the 11,000 sq ft Unit 7B at the R-evolution development on the AMP.

The new state-of-the-art facility, which will be fully operational in 2018, will offer a number of heat treatment processes. Additionally, major OEM approvals will be secured along with Nadcap accreditation.

The advanced turbine blade castings made in Rotherham rotate at 12,500 rpm, with their tips reaching 1,200mph – nearly twice the speed of sound. At take off each of the engine's high pressure turbine blades generates around 800 horsepower per blade - similar to a Formula One racing car.

Simon Blantern, vice president of Sales Europe for Bodycote's Aerospace, Defence & Energy heat treatment division, said: "This investment demonstrates Bodycote's continuing commitment to align resources to serve both the aerospace and power generation markets."

Rothbiz reported in February that Bodycote was preparing to take the 11,000 sq ft Unit 7B at the R-evolution development on the AMP.

Rolls-Royce signed its first key supplier agreement with Bodycote in the early 1980s. In the late 1990s, Bodycote became the first subcontractor to establish operations within the boundaries of any Rolls-Royce facility. It invested a reported £6m at a Rolls-Royce site in Derby.

The latest agreement ensures the provision of specialist thermal processing capacity utilising Bodycote's high performance, quality-focused approach to support the growth of Rolls-Royce's large civil engine programmes; these include the Trent XWB, Trent 1000, Trent 7000, Trent 700 and Trent 900.

Bodycote has a network of over 180 facilities. For the year ending 2017 it reported that profits had risen 27% to £117m with revenue of £690m. It added that civil aviation growth was 5.6% and continued to be driven by strong revenue growth in the UK.

In 2017 Bodycote acquired the HIP assets from Doncasters Group Limited's UK business and a new mega-HIP was ordered for Europe which will come on line in 2018. The firm added that: "Further new facilities are expected to be commissioned in 2018 for both Specialist Technologies and Classical Heat Treatment in our focus geographies and markets. The additional capacity that will come on stream in 2018 will add to our ability to deliver strong growth and superior return on sales over the coming years."

News: AMP attracts more manufacturing occupiers

The most recent commercial development on the Advanced Manufacturing Park (AMP) in Rotherham is fully let as new high profile tenants are announced.

The R-evolution development where current occupiers include Maher, X-Cel Superturn, Metalysis and Nikken, was expanded last year when the second phase of units were practically completed creating 52,000 sq ft of prime space.

Owner and developer, Harworth Group plc has announced that joining the park is Spendor Audio Systems Limited which is taking the 25,962 sq ft Unit 8 building on a 15-year lease. Spendor is a British designer, engineer and builder of loudspeakers. Gaining rave reviews, its premium products use polymers, magnesium alloys, aerospace-grade adhesives and Kevlar.

The 15,063 sq ft Unit 7A is let to British Steel Limited on a 15-year lease. The company was created when Greybull Capital bought the Scunthorpe-based Long Products Europe business of Tata Steel in 2016. It continued to have a Research & Development presence at Swinden Technology Centre in Rotherham which has recently closed.

These lettings have achieved a new headline rent of £7.50 psf for the park. Knight Frank and Gent Visick acted as joint agents for both lettings.

In addition, Bodycote looks set to take the 11,000 sq ft Unit 7B. The world's largest and most respected provider of heat treatment services and specialist thermal processes, Hot Isostatic Pressing and surface technology, has secured planning permission for new signage and a new transformer housing.

It means that the first two phases are now fully let.

The strong demand for space at the AMP has now led Harworth to begin construction of its third phase of R-evolution at the AMP, comprising 55,750 sq. ft of additional commercial space to be built to institutional specifications for advanced manufacturing occupiers.

Planning permission was granted at the end of last year and the scheme is due to practically complete in September 2018, with JF Finnegan Limited acting as Harworth's principal building contractor.

David Travis, director of business space at Harworth, said: "With our second phase of R-evolution at the AMP now fully let, increasingly strong demand from advanced manufacturing occupiers and other supply chain businesses for readily available commercial space at the AMP means that it is an ideal time for us to commence our third speculative phase of R-evolution.

"I am confident that we'll be able to secure further occupiers of the same ilk as Spendor and British Steel in advance of practical completion being achieved later in 2018, thereby supporting the future success of the AMP and the Advanced Manufacturing sector in the North of England."

Rebecca Schofield, partner at Knight Frank in Sheffield who acted for Harworth as joint agent, added: "The Advanced Manufacturing Park continues to go from strength to strength and has attracted some great occupiers, it is now widely recognised as the leading manufacturing park in the UK. Following the announcement of Harworth's third phase of R-evolution, we are already seeing good levels of early interest in potential pre-lets of several units within the scheme."

The AMP is part of the wider Waverley development being brought forward over the next 20 years where there is the potential for over 2,000 new jobs to be created through further development.

News: Corus develops new low cost armour steel

Corus operations in Rotherham have played their part in the development of a new low cost armour steel. Corus has been working with the UK Ministry of Defence to develop a new high-strength armour plate steel at a lower cost. The new "Super Bainite" steel was originally developed by Cambridge University, QinetiQ and the UK’s MOD Defence Science and Technology Laboratory (Dstl). Corus took the project from academic research to final product using its experimental, pilot and full-scale production facilities. Corus Teesside Technology Centre’s pilot plant produced a 5-tonne cast that was subsequently rolled at Corus Engineering Steels Stocksbridge and CES Narrow Strip in Brinsworth. This was then heat treated at Bodycote in Rotherham to impart the final required properties. Corus’ Swinden Technology Centre, also in Rotherham determined the cooling rate window, slow enough to avoid cracking but sufficiently fast to avoid carbide. The new armour steel is created using new techniques that provide significant cost savings compared to conventional armour steels, due to the lower alloy content and the removal of the need for tempering during final heat treatment. The result is a new type of armour described by Peter Brown from the MOD's Dstl as "able to match the ballistic performance of the best off-shore armours at reduced cost." The next stage, full-scale production, is currently being evaluated. In 2004, CNES supplied the next generation of armoured engineer vehicles for use by the Royal Engineers.
